Here is a useful Jaguar S-Type 2005 fix-it solution for broken fuel door flap latch. Jaguar engineers made a cheap design error of the fuel flap door latch. A highly used part like the latch on the gas flap door should not have been a flimsy plastic post! Or, maybe this cheap flaw was intentional: Jag owners would just have to buy a whole new replacement flap door, have it painted to match their car’s paint, and between labor and parts, repairs would simply have to be paid by their car buyers. (About $375 to $650!)
My own frustration with a broken S-Type fuel flap latch forced me to invent a homemade fix. This video will show you one way to solve your own broken latch for about $25 and 3 hours labor spread over 2 or 3 days. My fuel flap door is working BETTER than new since it is 5 times stronger than before!
SPECIAL NOTE: I didn’t video the step where I poured resin inside the hollow trough inside the bottom 3/4’s of the latch pin. MAKE SURE you do not plug up the very end of the latch pin which needs to stay open a half inch from the tip. That is because the catch on the car body needs to grip INSIDE the tip of the latch pin mounted on the fuel flap. Just wad up a small bit of masking tape or paper and jam it into the end of that latch pin BEFORE your pour the liquid fiberglass resin into the latch pin trough. A small bit of liquid resin might leak over the top of the tape or paper wad “dam” you have jammed inside the latch tip. No problem, just pull out the wad and stick in a new one quickly. After the resin hardens all the way, small bits of resin can be scraped out with an awl and/or a pointed tip of a razor blade knife.
